What end mill should I use when milling HDPE? In general, larger tools like 1/8" and 1/16" flat end mills are better because they cut through material the fastest and are least likely to break. If you're making a custom fixture, a 1/8" flat end mill is your best friend. For 3D shapes, a 1/8" or 1/16" ball endmill produces the smoothest contours.
Up-cut end mills eject chips towards the top of the workpiece, leaving a cleanly cut bottom surface inside your material. Down-cut end mills do the opposite, they leave a smooth top surface on your material. Compression end mills combine the best of both worlds and produce a smooth surface on both ends of the workpiece when cutting.
